The six-panel baseball cap is the most requested construction in custom headwear and the most adaptable. Crown height, front structure, fabric, brim and closure can each be specified, so the same platform can become a soft washed dad cap for a lifestyle label or a crisp structured cap for a corporate program.

How baseball caps are built

A six-panel crown is built from two front panels joined by a center seam, two side panels and two rear panels. The seams meet under a covered button at the top. On a structured cap the front panels are backed with buckram or a fused interlining that keeps the front upright and gives the embroidery a stable base. On an unstructured cap that backing is left out and the crown relaxes to the shape of the head.

The brim is cut from fabric around a plastic insert, stitched with parallel rows and pre-curved before it is attached. Inside, seams are covered with taping and a sweatband runs around the head opening. The back is either closed (fitted sizes) or left open above an adjustable closure.

The decisions with the largest effect on look and cost are structure, crown profile, fabric and decoration. Read structured vs unstructured caps and understanding crown profiles before fixing the specification.

Options to specify

Materials

Cotton twill
The reference fabric for baseball caps: dense, takes embroidery well, available in a wide color range.
Brushed or washed cotton
Softer hand and a lived-in look; usually paired with an unstructured crown.
Corduroy
Seasonal texture; wale size changes the character and the embroidery approach.
Wool blends
Heavier, warmer, more formal; common on fitted and premium structured caps.
Polyester and performance twills
Lighter and quicker drying for sport and outdoor use.
Recycled polyester
Available on request; material availability and documentation are confirmed per project.

Crown and panels

Structured, mid profile
Upright front with buckram backing, balanced height. The most versatile base for front embroidery.
Structured, high profile
Taller, steeper front panel for a bolder silhouette.
Unstructured, low profile
No buckram, shallow crown that follows the head: the dad cap shape.

Brims

Pre-curved
The classic baseball brim, with a curve set before attachment.
Slightly curved
A flatter curve for a more contemporary profile.
Sandwich brim
A contrast layer visible along the brim edge.

Closures

Fabric strap with metal buckle or slide
Clean look, typical on unstructured and premium caps.
Plastic snap
Simple and robust, wide adjustment range.
Hook-and-loop
Fine adjustment, common on sport and promotional caps.
Fitted
Closed back produced in individual sizes.

Branding

Front embroidery
Flat or 3D puff, centered over the front seam.
Side and rear embroidery
Small marks, flags or text on side panels or above the closure.
Patches
Woven, embroidered, PVC or leather patches on the front panel.
Interior branding
Printed seam tape, woven labels, custom sweatband.

Typical buyer requirements

  • A front logo that reads at about 5–6 cm wide
  • Color matching of fabric, eyelets, button and undervisor to a brand palette
  • Consistent crown shape across a range of colors
  • Private label interior: sweatband, seam tape and size or care labels
What is the difference between a baseball cap and a dad cap?

A dad cap is a baseball cap built unstructured, usually with a low crown, washed cotton and a fabric strap. It uses the same six-panel construction with a softer specification.

Can the center seam interfere with front embroidery?

On a six-panel cap the logo usually crosses the center seam. Structured fronts give a stable surface; on very fine details the digitizing is adjusted. If the seam is a problem for your design, a five-panel front without a center seam is the alternative.

Can we mix colors within the minimum order?

The published minimum for baseball caps is 200 pieces. How it applies across colors depends on fabric and trims and is confirmed on the quotation.
